Every week we hear the same sentence: "My rotors are warped β the pedal pulses on the highway." The pulsation is real. The word "warped" is almost never accurate.
Modern rotors are cast iron, and cast iron doesn't warp at the temperatures a passenger car generates on Interstate 95 β even in a hard stop from 80 mph. What does happen is uneven pad-material deposition. Under heat, small amounts of pad compound transfer to the rotor face. If a caliper stops moving freely, or if a pad drags after a stop, that transfer builds up in one spot and creates a raised patch that measures the same thickness as the rotor β but presents to the pedal as pulsation.
Uneven deposition can often be corrected in an hour by resurfacing the rotors on our Pro-Cut on-car lathe and installing a fresh pad with a proper bed-in procedure. That is a $180 job. Replacing four rotors on a mid-size SUV is a $700 job. Nine times out of ten, resurfacing solves the pulsation β and lets us find the caliper or slide problem that caused it in the first place.
